I have some time to kill so lets get it all out there.
Gel Coat tips. When I make a batch I make more than I need. Once I have the color where I like it I put a third of it in a air tight container BEFORE I add the MEK (hardener) this way if I need more for a spot I missed or if the color wasn't as good as I thought I can adjust it and I don't have to go through the pain staking 30 or 40 dabs after color adding.
I prefer gel coat without wax, yes you have to seal it so it will harden but you don't have to sand it before you add a layer. To me wiping the surface with soapy hot water beats sanding any day.
Always remove wax before attempting to lay gel coat.
Wet sand around the area with 1000 grit paper before color matching, you will be sanding after you lay it and there's nothing worse than finding out you had some oxidation on the boat before you laid the gel coat. You worked so hard to match the color only to find out that wasn't the true color...

Latest work on the boat.
Gawd, where to start. I guess I could say all the above in my first post have been started and most completed except for the seats, wiring and deck gel coat. There were a few more bumps in the road that were not listed such as the engine issue, glove box, running wires for the speakers and pretty blue LED lights. I decided to go blue after reading about people adding $$$ white lighting only to find it was a expensive bug attracter. Oh let's not forget the engine cowlings that been glassed (repaired two spots) and prepped for paint. Nearly every nut and bolt has been cleaned, cleared and reset with 4200.
She may not be the prettiest thing when I am done but she will be ready to fish for years to come.

Lots of Bluetooth receivers available if you get tired of the shuffle. JL audio has one that mounts inside console with nothing exposed for around $50. Then use your phone to stream.
I am also interested in the topside gel coat repair, keep us posted with pics. I have a dozen small gel coat repairs to do this winter.

WaterDog is my hero! Cool to see see such progress--on the hull and under the cowl--
My glove box is equally trashy and am looking forward to your suggestions. Wired in a switch and ACR hooked up to a group 27 and blade-style fuse box under the console, and all systems seem go, except for a a couple corroded sockets.
Have also plumbed the fuel tank through a three-way brass valve, in order to run the kicker off the main tank. Installed bracket and motor this week, and pieced in full lines.
I hope I never have motor problems like you, because I'd never be able to diagnose them! I've done a lot on the old Mercs on my Campion, but the Honda on my SeaPro is new territory....
I'm interested in your battery/ies placement, as well has your attention to topside detail...there are many poorly-patched holes on this boat's topside, which were dabbed with Marine-Tex and then wiped with a towel, I suspect. Cosmetics are lower down on my list, but still....

Hey WaterDog-- I just tried to remove my box today, and found it not connected to the frame, but instead pop-riveted to the console (wobbles all about, sheesh). Your box looks great! Thanks for sharing the color matching video--I have as many holes in my hull as you do, only all along the gunwale and they've been sloppily smeared over with MarineTex. Might just feather in a larger area, like the guy you recommended shows: Sounds like you've been doing much unanticipated motor work...great to hear you're satisfied with your first run! Hey fishkisser! I haven't gotten to gel coating the top side but I prepared all the holes with fiberglass reinforced filler. First I drilled them to get all the nasty out then I beveled the opening then filled 90% with the glass filler. I left a tad for the gel coat to settle in and bond, also gel coat is transparent so you need a decent layer so you don't see through it. I will finish the deck later on but I will show you my results of the hull gel coating now. This was the biggest boo-boo but there were a few. I must say I was pleased with the results. Basically I ruffed the area then cleaned with acetone. Matching the gel coat took two colors, brown and yellow and a lot of time. Here's the best video I have seen on doing this. This guy doe's awesome work. If you have questions on patching holes watch his videos, you wont have any afterwards. We took her out a few days ago. I discovered my sending unit is bad but being the test run I did bring a 5 gallon container to be safe. It got us home! She ran good for the most part but at idle I noticed it ran a little ruff so I checked into it. Starting with a compression test and moved on to spark. This all cleared so now onto fuel. This boat had sat for a bit so I decided to open the air handler for good measure. It was very clean so onto the injectors. I cracked the case and removed the fuel rail. Tested and cleaned all the injectors and found one bad o-ring. Someone had pinched it putting this back together but this wasn't my problem. So onto the reed valves. Bingo! Cylinders 2 and 4 were firing weak and the reed valves on these cylinders were open. I suspect someone found this out earlier and decided to sell because I also found a torn gasket when I opened this area up. I found the reed valves cheap enough (just the valves not the full blocks) and waiting for them as we speak. My biggest problem was getting the o-ring for the injector. Mercury Marine has them listed as unavailable... So I searched the web and was able to get the part number and locate a set. $45 a set and I need two but sense I am this deep I want to service the injectors. New o-rings and filters. Well two days of searching and calling around the country got me here. link This guy was down to earth and spent time with me to insure he had the right parts. This 6 injector kit was only $29 with all the o-rings needed and filters! Mods may want to post his site somewhere appropriate. Sense I am waiting for parts I decided to tackle a little issue I had with the glove box. As you can see it's a bit cruddy. So I modified it today and here it is.
I added a shelf with a lip, maybe a cellphone will survive there. I decided to use up some spare vinyl I had laying around and it came out decent. So the boat runs dry, really dry. No water in the bilge after the test run and I must say it was a ruff day on the water. We hit one wave that sprayed us just after getting on plane but before I was able to trim it out properly. I was very surprised by this, most center consoles I have been on are wet to very wet in ruff sea's. That's one for Sea Pro!

The motor work was unexpected but I figured it out and took care of a few future issues while I was in there. Two strokes are pretty easy but once in a while you get a tough one.
I was all done repairing and painting the cowlings and was putting them together when.. oops. The main cowling slid and found the concrete. So the following three hours were spent repairing that. Thankfully I hadn't wet sanded the orange peel yet.
My console glove box was a nightmare getting apart. Someone decided to make a jigsaw puzzle out of it. Seriously, the box had four threaded rods attaching the bottom of the box to the console then they proceeded up to the aftermarket radio box suspended inside the glove box. I believe there were eight nuts on each and for the life of me I have no idea how he got this together because getting it apart took hours.
I am glad the video's helped. That guy is the boat repair guru. Here are few things I can add about gel coating from personal experience. Before you are satisfied with the color matching look at it under different lighting conditions. Shade the area if you are in direct light, put on a pair of sunglasses (or take them off). You will be amazed at how much this will help and a second set of eyes doesn't hurt.

Wait--you're running a 2-smoke? Dude...
I'll be tracking down some non-ethanol gasoline on the island tomorrow...have found differing specs as to the size of this boat's fuel tank--anywhere from 33 to 57 gallons. It's a '96 190CC. Do you know your fuel tank size?

Have same project, 1996 SeaPro 190CC. Totally gutted, had a 115 Mercury 4 stroke that put on. Does anyone know how long the throttle cables are on the 190cc? I have new dash, all new switches, new paint in and out, new bottom paint

The cables should have the length and other data printed about every foot on the outside of them.

I know this post is from a few years ago but I have the same issue with all accessories and electronics not functioning and previous owner had a bunch of wonky connections. Where is this main fuse you referenced in the initial project?

Where is this main fuse you referenced in the initial project? Unfortunately he hasn't been here since 2021, Look for a fuse near or at the battery connection. Most wiring by this point has been altered so it's a crap shoot really.

Thanks. Yes agreed now with many cooks (previous owners) in the kitchen, could be anywhere but I did find it. All corroded. Replaced and many of my ghosts gone now. TY for replying.
